PC Injection Mold Manufacturing and Validation Process

A PC molding project normally progresses through engineering review, tooling and validation:

  1. Review 2D/3D data, resin grade, quantity, surface and critical dimensions.
  2. Prepare DFM feedback covering wall thickness, draft, gates, vents, parting lines and ejection.
  3. Confirm mold steel, cavity count, runner system and validation scope.
  4. Machine, fit and assemble the mold, then conduct mold trials.
  5. Review samples for filling, appearance, dimensions and agreed functional requirements.
  6. After approval, support molded-part production, secondary operations, assembly and packaging when included in the order.

Trial conditions and acceptance documents are agreed for each project; no fixed lead time applies to every mold.

PC Injection Molding Challenges and Quality Controls

Polycarbonate parts can show splay, bubbles, flow marks, sink, warpage, internal stress or surface damage when the design, material condition, tooling or process is unsuitable. Control begins before production:

  • Review resin drying and handling instructions from the material supplier.
  • Use DFM analysis to identify wall-thickness changes, stress concentration and difficult ejection.
  • Evaluate gate location, runner balance, venting and cooling before mold completion.
  • Define appearance zones, critical dimensions and inspection methods on the drawing.
  • Conduct mold trials and record required corrections before sample approval.

Moldflow analysis can be used when required to evaluate filling, weld lines, air traps, pressure, shrinkage and potential warpage. The analysis and validation scope are confirmed for each project.
